How Fatima Rice Processing Cut Energy Costs by 30% with Intelligent Energy Management

Rice processing is an energy-intensive business. Hullers, polishers, dryers, conveyors, and milling equipment run continuously across long production shifts — consuming significant power with little visibility into where it is going or how efficiently it is being used. For most processing facilities in Pakistan, energy is managed reactively: bills arrive, diesel is topped up, and nobody really knows what the plant is doing at 2am. Fatima Rice Processing wanted to change that. ## The Challenge Fatima's facility in Bahawalnagar was running on a combination of grid supply, diesel backup, and a newly installed 700kW solar plant. Three energy sources, one facility, and no integrated view of how they were interacting with each other or with the production load. The solar plant was generating — but how much was being exported to the grid rather than consumed? Was the diesel generator running unnecessarily when solar and grid were both available? Were peak tariff hours being managed intelligently? Nobody could answer these questions with confidence because there was no single system that could see the full picture. The management team wanted more than a basic solar monitoring portal. They needed operational intelligence — a system that could tell the production team what was happening on the floor in real time, and tell the directors what it meant for the business. ## The Solution GFE deployed a fully integrated energy management system built on the NeoTAQ platform alongside the 700kW solar EPC. The stack had three components working together. NeoCore — NeoTAQ's industrial edge controller — was installed at the facility to serve as the data acquisition and control layer. NeoCore connects to the solar inverters, the grid metering point, the diesel generator, and the industrial machinery load circuits, pulling real-time data from every source and making it available for analysis and control decisions. It continuously monitors the available generation from solar, the current grid status, the diesel generator state, and the live production load. Based on configurable priority rules and tariff schedules, HybridOS decides in real time which source should serve which load — minimising diesel runtime, avoiding unnecessary grid import during peak tariff periods, and ensuring the production equipment always has stable power. A custom NeoSphere dashboard was built specifically for Fatima's operational structure. Rather than a generic monitoring portal, the team built two separate views within NeoSphere — one for the plant operations team and one for senior management. The plant operations dashboard gives the floor team a live view of energy flow across all sources, active load consumption by circuit group, generator status, and any alerts requiring immediate attention. It is designed for people who need to act on information quickly. The management dashboard gives directors a higher-level view — daily, weekly, and monthly generation and consumption summaries, cost savings against baseline, diesel consumption trends, and carbon savings. It is designed for people who need to understand the business impact, not the technical detail. ## What Changed Within the first months of operation the results were clear across all three objectives the project was designed to address. Energy cost reduction. By intelligently coordinating solar generation, grid import, and diesel runtime, HybridOS eliminated the most expensive patterns in Fatima's energy mix — diesel running during peak solar hours, grid import during peak tariff windows, and unnecessary generator startup during brief grid fluctuations. The result was approximately 30% reduction in total energy costs against the pre-project baseline. Real-time production monitoring. The operations team now has live visibility into energy consumption by production area. When a piece of equipment is drawing abnormally high current — a sign of mechanical stress or inefficiency — the dashboard surfaces it before it becomes a maintenance problem or a production stoppage. The facility has moved from reactive to proactive energy and equipment management. Remote visibility for management. The directors can now see the facility's full energy picture from anywhere. Daily generation reports, cost savings summaries, and exception alerts are available on any device without needing to call the plant.
